Diesel fuel system and wastegate debate – two topics covered today. First a clear fuel system diagram, then the definitive answer on wastegates for diesel builds.

Fuel System Setup – Complete and Simple

Tank → fuel filter at 10-100 micron → electric feed pump such as Bosch 044 → fine filter at 5-10 micron → injection pump inlet

Injection pump return → remove the original restrictive ball valve completely → fit an unrestricted manual bolt → connect return line to fuel pressure regulator set at three bar → return line from regulator back to tank.

That is the complete fuel system. No boost reference to the pressure regulator. No vacuum lines. Static three bar pressure. Done.

The injector return line runs separately back to the tank with no pressure anywhere in that line. Covered in previous videos but worth repeating – connect the injector return to the pressurised return line and diesel sprays everywhere.

Wastegates – The Definitive Answer

The wastegate discussion never ends so let us be completely clear.

A diesel engine boosts exactly as much as the fuel you give it. More fuel equals more boost. Less fuel equals less boost. Turn the fuel down and boost drops automatically. Turn it up and boost rises automatically. The turbo cannot boost more than the fuel commands. This is fundamental to how diesel engines work.

A petrol engine runs on air. The throttle body controls air volume and therefore RPM. More air means more power. Fuel is added proportionally. If you supply fuel for one bar of boost but want to boost two bar you simply open the throttle more – the engine accepts more air and more boost is possible. Fuel controls cooling, not boost.

This is why petrol engines need wastegates. The turbo can create boost independently of fuel quantity. Without a wastegate boost climbs uncontrollably whenever the turbo spins fast enough.

A diesel has no throttle body. It breathes freely at all times. Boost is entirely controlled by fuel. Remove a wastegate from a diesel build and drive it – it boosts exactly the same amount because nothing has changed about fuel delivery. The wastegate was doing nothing.

VNT Does Not Replace a Wastegate on Diesel

The Porsche 996 and 997 Turbo use VNT turbos AND wastegates. Some people interpret this as proof that VNT turbos require wastegates.

The Porsche has wastegates because it is a petrol engine. Petrol engines need wastegates regardless of turbo technology. The VNT is used for spool improvement. The wastegate manages boost because petrol engine physics require it.

Every diesel manufacturer that uses VNT turbos fits them without wastegates. Not one VNT diesel production engine has a wastegate in addition to the VNT. Because diesel engines do not need them. The VNT replaces nothing – it adds spool control. Boost control remains with fuel.

When a Wastegate Has Legitimate Use on Diesel

There is one legitimate application. When you have reached the absolute maximum fuel delivery your pump can provide and you want to explore the efficiency envelope – not more power but better efficiency at current power – you can experiment with very slightly reducing boost, perhaps 0.1-0.2 bar. This raises EGT from the normal 600-650 degrees toward 800-850 degrees Celsius where maximum thermal efficiency occurs.

Some advanced builders with full ECU control and complete understanding of their specific setup use a wastegate to fine-tune this behaviour at specific RPM points – cracking it off its seat briefly near the rev limit to manage precise exhaust pressure. This requires knowing exactly what you are doing and exactly what you want. This is not a beginner application.

For everyone else the wastegate does nothing useful and creates unnecessary complexity.

The Simple Test

If you currently run a wastegate on your diesel build go outside. Pull the wastegate hose off. Drive. Check your boost level. Compare to what it was before. You will find your car boosts the same amount or possibly slightly more because you removed a restriction. The only thing a wastegate achieves on a diesel is lowering boost – which you could achieve by turning the fuel down instead.
