Diesel fuel system setup is one of the most commonly misunderstood aspects of OM60x engine builds. Today we cover the complete fuel system from tank to injection pump including electric pump installation, filter placement, pressure regulator setup and the critical injector return line rule.

The Mechanical Lift Pump Problem

Stock OM601 through OM606 engines use a mechanical lift pump driven by the injection pump camshaft. This creates a common problem – air leaks in the fuel system allow fuel to drain back to the tank. Every time you start the engine you must crank for an extended period while the lift pump builds fuel pressure again. Annoying and unnecessary.

The solution is an electric fuel pump. The engine becomes electric-assisted, which is practically the same as a Tesla. Almost.

Treating the Injection Pump as a Fuel Rail

Think of the injection pump exactly like a petrol engine fuel rail. Six hard lines exit the pump – one for each cylinder and injector. Fuel enters the pump and is distributed to all six injectors under pressure.

Standard pumps have one inlet and one return. High flow pumps can run dual inlets and one return. The ports are not designated – use them as needed. The typical configuration is dual inlets from the front of the pump and a single return from the rear housing. This maximises fuel delivery to the pump at high power levels.

The Complete Fuel System Layout

Tank → feed line → pre-filter → electric pump → fine filter → injection pump

Pre-filter before the pump: 100 micron mesh filter. Catches large debris before it reaches the electric pump. Protects the pump from damage.

Electric pump: Bosch 044, GST 450, Automotive 1000 or equivalent inline pump. These are the correct type – not Holley carburettor pumps which have internal pressure regulators that are difficult to modify correctly.

Fine filter after the pump: 10 micron filter. Catches fine particles before they reach the injection pump. Cheap insurance for an expensive component.

Injection pump inlet: Connect the filtered fuel line to the pump inlet.

Keep this entire system tucked neatly along the chassis. When you open the bonnet nobody sees an ugly fuel system. Everything is clean and accessible for checking leaks.

Pressure Regulator – Three Bar, Static

On the return line from the injection pump fit a fuel pressure regulator set to three bar – 42 PSI for those using imperial measurements.

Three bar is sufficient for any power level you will ever run on these engines. More than three bar is not beneficial and at extreme pressures – seven or eight bar – the rack becomes too stiff to move properly. Full throttle input produces no response because the rack cannot travel. Three bar provides the correct resistance that stabilises rack movement and smooths pump operation without restricting it.

Do not connect boost pressure or vacuum to the regulator. A static three bar setting works perfectly. A boost-referenced regulator that rises with boost is theoretically beneficial but adds another potential failure point with minimal practical gain. Keep it simple. Set it to three bar and leave it.

The Injector Return Line – Critical Rule

This is where most people make a mistake that results in diesel spraying throughout the engine bay.

The injector return line collects small amounts of fuel that leak past the injector needle and returns it to the tank. This line carries virtually no pressure – it must flow freely back to tank.

Never connect the injector return line to the main return line after the pressure regulator. The main return line is at three bar of pressure. Connecting the low-pressure injector return to a three-bar pressurised line creates back-pressure across the injectors. The result is fuel leaking from every injector into the engine bay.

The correct solution is a completely separate return line from the injectors directly back to the tank. Use zip ties to secure it alongside the main return line for a clean installation. It connects to the tank independently with no pressure anywhere in the injector return circuit.

Complete System Summary

Tank → feed line → 100 micron pre-filter → electric pump → 10 micron fine filter → injection pump

Injection pump return → fuel pressure regulator at 3 bar → return to tank

Injector return → separate line directly to tank, no pressure, no connection to main return
